HDPE Ground Protection Mat Load Rating — Crane vs Excavator Sizing Guide (2026)

A 100-tonne mobile crane on grass produces a ground pressure of ~2,000 kPa at the outrigger float — 20 tonnes per square metre. That's enough to push a 200 mm float a foot into wet ground, tilt the crane, and write off the day. The fix is a properly sized HDPE ground protection mat. Get the mat thickness right and the crane sits flat all shift; get it wrong and you need a recovery crew.

This guide is the engineering shortcut JSLT Groundmat uses with utility contractors, crane operators, oilfield rig hands, and event-production crews. By the end you'll know the load rating to spec, what mat thickness to order, and the four red flags that mean your current mat program is underperforming.

1. Why HDPE for ground protection mats?

Three competing materials dominate the ground-mat market in 2026:

  • Hardwood (oak, hickory) — Heavy (90 kg/m² for 100 mm), absorbs water, splinters, and rots. 5-10 year life depending on climate. Slowly being phased out for safety reasons.
  • Steel plate — High load capacity but heavy (78 kg/m² for 10 mm) and slippery when wet/icy. Limited to permanent installations.
  • HDPE composite mat — Lightweight (16 kg/m² for 25 mm), waterproof, non-conductive, anti-slip diamond surface, 15-25 year service life. JSLT standard.

The non-conductive feature is critical for utility (electrical) work — HDPE mats are the safety choice when operating cranes near live overhead lines.

2. The bearing pressure formula

Mat sizing is a simple two-step calculation:

Step 1: P_outrigger = (W × Cm) / A_float
Step 2: A_mat ≥ P_outrigger × A_float / P_ground

Where:

  • W = crane gross weight including counterweight + load (tonnes × 9.81 = kN)
  • Cm = max load distribution coefficient (0.65-0.75 for typical mobile cranes; check load chart)
  • A_float = outrigger float contact area (m²)
  • P_ground = allowable ground bearing pressure (kPa) — from soil report
  • A_mat = required mat contact area (m²) — pick mat size to match

Typical ground bearing capacities: dry hard soil 200 kPa; firm clay 100 kPa; soft clay 50 kPa; soft wet ground 25 kPa.

3. HDPE mat load capacity by thickness

4. Worked example: 100-tonne mobile crane on soft ground

Real calculation from a utility project in Texas, 2025:

  • Crane: Liebherr LTM 1100, gross weight 96 t, outrigger float 0.8 × 0.8 m (0.64 m²)
  • Max load distribution coefficient 0.70 → max single outrigger reaction = 96 × 9.81 × 0.70 = 659 kN = 67 t
  • Pressure on float = 67 × 9.81 / 0.64 = 1,027 kPa
  • Soil report: soft clay, allowable bearing 50 kPa
  • Required mat area = 1,027 × 0.64 / 50 = 13.1 m² per outrigger
  • Solution: 4 × Crane outrigger pads (1×1 m each = 1 m²) stacked on 2 layers of heavy duty mats (2.4 × 1.2 m × 2 mats = 5.76 m²) = 6.76 m² per outrigger — still short. Spec changes to 3 layers of heavy duty mats (8.6 m²) — borderline. Final spec: 4 × bog mats (4 × 1.2 = 19.2 m² per outrigger) — solid green light.

Lesson: in soft ground, even modest cranes need the bog-mat sized footprint. Always check the soil report before quoting a mat package.

5. Connector systems and overlap

Single mats are rarely used in isolation. JSLT connector hardware lets you build a continuous load path:

  • Steel half-coupler hardware — connects 2 mats with 4 bolts; rated for 60 t shear; recommended for crane mats
  • Plastic clip system — fast snap-fit for foot-traffic and aerial-lift mats; 5 t shear
  • Lifting handles — stainless steel, recessed, 4 per mat for crane lifting (rated 1,000 kg per handle)
  • 200 mm overlap rule — when stacking mats, always overlap edges by 200 mm to distribute load across joints

6. Four red flags your current mat program is underperforming

  1. Mats are wearing through edges in < 2 years — Likely you're under-spec on thickness or using virgin HDPE that's too soft. Switch to JSLT 25 mm crosslinked HDPE.
  2. Operators report mat 'spongy feel' — Indicates ground compression below the mat. Add a second layer or larger footprint.
  3. Mats slip on slope > 5° — Diamond pattern is too smooth. Switch to JSLT aggressive-pattern bog mats with 3 mm relief height.
  4. Crane outrigger leaves visible imprint after 15 minutes static — Ground pressure exceeds soil capacity. Increase mat area or redistribute load through cribbing.

❓ Frequently Asked Questions

❓ What's the difference between a 'bog mat' and a regular ground mat?

Bog mats are larger (typically 4 m × 1.2 m × 100 mm) and made from cross-laminated HDPE composite for use in saturated/swamp ground. Standard ground mats are smaller (2.4 × 1.2 m × 25-50 mm) for firm soil.

❓ Are HDPE mats really non-conductive?

Yes. Standard HDPE has volume resistivity > 10¹⁶ Ω·cm — effectively an insulator. JSLT mats are tested at 50 kV without breakdown. They are routinely used near energized utility lines.

❓ How do I clean mats after a muddy job?

Pressure-wash with cold water; that's it. Avoid solvents (they don't damage HDPE but they're unnecessary). For hardened mud, use a flat scraper — never a metal pick (it gouges the surface).

❓ What's the lifecycle cost vs hardwood?

HDPE mats cost ~2-3× more upfront but last 3-5× longer than oak/hickory. Total 10-year cost is typically 50-60% of hardwood. Plus reduced injury risk (no splinters, lighter to handle).

❓ Can JSLT custom-color mats for my fleet branding?

Yes. Standard colors: black (UV stable), green, yellow, orange. Custom colors require MOQ 500 mats and add ~5% to price. Logo embossing available — send vector logo file.

❓ Do you ship to the USA, Canada, Europe?

Yes — JSLT exports mats to all 3 regions weekly. CIF Houston ~30 days; CIF Vancouver ~25 days; CIF Rotterdam ~28 days. Container loads typically 320-380 mats depending on size.
